@dr bob loaned me some foam tape that was maybe 3 or 4mm thick. Looks like the car is falling apart with rust, right? That's what I thought too. But then...

Tada! Gone. Years ago I had a really badly rusted battery tray and I had to get some serious repair work done there. The guy did some kind of media blasting. I'm not sure what he used, but it looks like a lot of it accumulated behind the blower and eventually turned into that rust colour. But it also hardened into these solid chunks that perfectly mimic a rusty body. A couple of minutes of gentle scraping and vacuuming and it's as clean as a whistle.
Next question: any suggestions for what to use to replace the foam around the evaporator? It looks similar to the stuff used to seal the intercooler. Years ago I replaced that stuff with foam tape, but it would be tricker to do a clean job on this with the same tape. If anyone has done this before, I'd love to know what you used!

Does that area get very hot? The stuff I linked to above is apparently good to 50 degrees C. I might be inclined to use something stronger for the blower box though -- i.e., a denser foam that would withstand that environment better.
